I tried to do it again (I created 2.0), and I had some similar problem.
I ripped the sheet in half-work, instead of developing from edge and it seems to be okay.
a question: the 3 orthogonal views you posted are not from sheet metal, but from solid, right?

I didn't do it from sheet metal with two solidifications and then flatten.

Well, something doesn't come back, but it sure depends on me (I don't have much practice with the sheets).
you started from a sheet file: you have as first feature a flat wall.
in particular if converting into sheet metal the calandrate model, the edges change orientation.
However I opened the step, converted into sheet metal, flattened using as a guide surface that of the internal curvature, and everything is perfect.

We hear that says maxopus!

if you want to make the development (of course approximate because it is not a real sheet development), go in part mode, copy the external surface, from the menu surfaces: "explained surface" -> select the surface and then a point where you want the pavement to continue.

I repeat: is not a command to straighten up sheet metal mathematicians, but from a fairly valid idea, of how development would be.
